Gym towels are split by purpose rather than by body size. The two that matter are a sports towel for the floor and a larger towel for the showers, and most sites need both in different proportions. Each size is a separate run against the 50-piece minimum, so decide the split before you order rather than dividing a single 50 between them.

Do towels need a size split at all?

Not in the clothing sense. There is no fit to get wrong and nobody is returning a towel because it is too small across the shoulders, which removes the hardest part of a kit order. What replaces it is a split by function, and getting that wrong produces exactly the same symptom: a stack that never moves.

How do you divide the order between staff and members?

Count the staff first, because that number is known and stable, then add a rotation multiple so nobody is waiting on a wash. Member-facing stock is harder, and the honest approach is to base the first order on peak concurrent attendance rather than on total membership, then adjust from what the laundry actually returns.

Staff towels often want different branding from member ones, and that is where the minimum bites. A staff design and a member design are two runs of 50, not one run of 100. Which size suits the gym floor?

The long narrow sports size, at a lighter weight. It goes over a machine, round a neck and into a kit bag, and it dries between sessions rather than sitting damp in a bin. Anything larger on the floor is a towel people leave behind because carrying it around is a nuisance.

Save the heavier weight for the showers and the spa area, where absorbency matters more than drying speed and where the towel is used once and sent to the laundry. Two specifications doing two jobs beats one compromise specification doing neither, provided both reach the 50-piece minimum.

Watch how the two get confused in practice. If the sports towel and the shower towel are the same colour, they end up in the same laundry bag and then on the same shelf, and within a month nobody can tell which stack is which. A different colour, or a different branding position, solves that for nothing.

How do you avoid dead stock on the second order?

Record what came back from the laundry and what disappeared. After one cycle you know the real ratio between the two sizes and the real attrition rate, and the second order can be built on that rather than on an estimate. Almost nobody does this, which is why second orders repeat the first order mistakes.

Keep a reserve of the size that moves fastest rather than an even buffer across both. Bear in mind a reorder arrives in a fresh dye lot and will not match the original stack exactly, so a deeper first run of the dominant size is usually the better call.
