Custom caps are made by cutting five or six crown panels, backing the front ones with buckram (a stiff interlining that holds the shape), embroidering the logo, then sewing the crown together with the brim, sweatband, eyelets and closure. What are the parts of a cap?
A cap is built from more parts than it looks, and most of what separates one that holds its shape from one that goes limp is hidden. Every style in the custom caps range except the knitted beanie shares these parts; closures, labels and the under-brim double as branding positions, covered in under-brim prints, closures and labels.

How is a custom cap put together?
In a fixed order, because some steps cannot be undone. This is the flat-panel route; the other follows below.
- 1Digitising and proof: the logo becomes a stitch file (digitising) and is proofed on the cap at size.
- 2Cutting: crown panels, brim cover and sweatband are cut.
- 3Buckram: structured styles get buckram behind the front panels; dad caps skip it.
- 4Embroidery: the logo is stitched onto the front panel while it lies flat.
- 5Crown assembly: panels sewn together, eyelets stitched, button fitted.
- 6Brim and sweatband: the brim is sewn on, then the sweatband and labels inside.
- 7Closure and finishing: the closure is attached, threads trimmed and the crown shaped.
- 8Checks and packing: caps are checked against the proof, then packed.
When is the logo embroidered: flat panel or finished cap?
There are two routes, and the choice changes what embroidery can do. On the flat-panel route the logo is stitched before the crown is built, so the panel lies flat, the design can run closer to the seams and 3D puff edges stay crisp. On the finished-cap route the built cap is clamped onto a cap frame, a curved holder on the machine, which limits the design's size and how near the brim it can sit.

What gets checked before caps are packed?
A finished run is checked against the proof: logo position and size, thread colours, stitch quality (no loose ends, gaps or puckering), clean puff edges, a straight brim, a working closure and a crown that holds its shape. Can you make custom caps yourself?
You can decorate a blank at home with an iron-on patch or a home embroidery machine, and for one or two caps that is a fair project. The construction is another matter: buckram, a sewn-in sweatband and a shaped brim are built in from the start, and a domestic machine limits size and placement on a finished cap.
Home methods stop making sense well before 50. Fifty identical caps need the logo in the same place on each, matched thread and a crown that keeps its shape, which is what a production run is for.
