Decide the outline too. A patch cut to the shape of the logo reads as part of the design; a rectangle, circle or rounded badge reads as a label. A custom outline suits a compact logo with a strong silhouette, and a rectangle suits a long wordmark or a logo with a tagline.
Why do patches suit foam and mesh trucker fronts?
Because the patch carries the detail, the hat front only has to hold it. Dense stitching sinks into a foam front and can pucker it, and open mesh gives fine stitching or print nothing solid to grip. A patch is made on its own flat surface and applied as one piece, so the logo looks the same on the first hat and the fiftieth.

What shape and size should a hat patch be?
