Merch caps usually need no size split at all. Snapbacks, truckers and strapback dad caps adjust, so every unit you order is sellable to anyone who walks up to the table. That removes the failure mode every band knows from shirts, where the mediums vanish on the third night and a crate of XLs tours the country and comes home again.

Does a merch cap need sizes?

Not if it is adjustable, and most cap styles are. The closure does the work: a plastic snap, a buckle strap or a mesh-back snap covers a wide enough range that nobody at a merch table is turned away for a fit reason. Fitted caps change that. They come in set sizes, they need a run planned across those sizes, and they reintroduce exactly the problem adjustable caps solve. Some bands want them anyway for the look, and that is a legitimate call — just make it knowing what it costs operationally.

What do you plan instead of a size curve?

Quantity across the tour, and how many designs to run. This is where bands overreach. Three cap designs at fifty each is a hundred and fifty caps, three setups and three shallow piles on the table. One design at a hundred and fifty is one setup, a better tier price and a table that looks stocked rather than picked over.

The one split worth making is colour, and only when you have sold enough to know which colours move. Every colourway needing its own setup counts as its own design with its own fifty-piece minimum, so a second colour is a second run rather than a variation. How does this change what sells at the table?

It changes the pitch. With shirts the conversation is about size and the answer is sometimes no. With caps the answer is always yes, which means the decision is purely whether they want it. For a merch seller working fast between sets, that is a materially easier sale and it is why caps often outperform their share of the table.

What if you want fitted caps anyway?

Then treat it like a shirt order. Sizes can be mixed freely inside the fifty, so the run does not have to be fifty of one size, but the shape of that split has to be decided before production and cannot be changed afterwards. Weight it towards the middle sizes and accept that the ends will move slower.

Be realistic about whether the audience will notice. A fitted crown reads differently to people who care about caps and identically to everyone else. Counting is the discipline that replaces sizing. Because there is no size run to track, the only stock figure that matters is how many went out each night, and that number is easy to capture and easy to forget. A running tally across the tour tells you what to order next time far better than an impression of which nights felt busy, and it takes half a minute at load-out. Bands that keep it order confidently on the second run. Bands that do not repeat the same fifty and wonder why nothing changes.
