What Causes Print Cracking at a Material Level

A print cracks when the ink film cannot stretch as far as the fabric underneath it. There are really only two root causes. Either the film never cured properly, so it never developed its full strength, or the film is too thick and stiff for the movement the garment gives it. Everything else, from hot washes to tumble dryers to elastane content, is an accelerant on one of those two.
The Print Is a Polymer Film
It helps to stop thinking of ink as colour and start thinking of it as a thin sheet of plastic sitting on cloth. Plastisol is a suspension of PVC particles in a plasticiser: heat makes those particles swell and fuse into one continuous, flexible film. Water-based inks work differently, with the water leaving and a binder coalescing into a film that then needs heat to fully set. Either way, the end state is a polymer layer, and the question is always how well that layer stretches and how firmly it holds together.
Curing Is a Chemical Event, Not Drying
This is the single most useful thing to understand. Ink that feels dry is not necessarily cured. Curing means the whole thickness of the film has reached and held the temperature it needs to fuse or crosslink properly, and if the surface got there but the layer underneath did not, you have a print that looks and feels completely finished but has only a fraction of the strength it should. It behaves normally on day one. It fails on schedule as soon as the garment is washed.
Stiffness Against Stretch
The second cause is mechanical rather than chemical. Jersey knit stretches easily and recovers. A thick ink deposit is comparatively stiff. Put a stiff plate on a stretchy sheet and every time the sheet moves, the strain has to go somewhere, and it concentrates at the edges of the plate and anywhere the garment folds. Enough cycles of that and the film gives way along the line of highest stress. This is why a heavy print across a chest that flexes will show fine crazing long before a small, light print in the same ink ever does.
- Hot washing, which softens the film repeatedly and works alongside mechanical stress rather than against it.
- Tumble drying, which combines heat with constant abrasion and is the harshest routine treatment a print receives.
- Folding along the print, since a hard crease concentrates strain into one narrow line every time.
- Elastane content, because a fabric designed to stretch a long way asks far more of a film that cannot.
- Abrasion in service, such as rucksack straps, harnesses, seat belts and workwear rubbing against equipment.
Two Failure Patterns, and What Each One Tells You
This is the diagnostic worth remembering, because the two causes look genuinely different on the garment. Under-cure fails early and everywhere: the print starts breaking up across its whole area after very few washes, colour lifts or flakes, and edges may come away in pieces. It does not wait. Excess deposit fails late and locally: months of normal wear produce fine crazing along fold lines and across the areas that flex most, while the rest of the print stays sound. If a print fails all over after two washes, that is a process problem. If it crazes at the fold after a year of hard use, that is physics doing what physics does.
Why Dark Garments Reach the Limit Sooner
Printing on black usually means a white underbase, then the colours over the top, so the total film on the garment is thicker than the same design on white. More film means more stiffness, and more stiffness means the strain concentrates harder at the edges. It also means more ink has to cure all the way through, which raises the chance of an under-cured layer buried under the visible one. Both causes point the same direction on dark garments.
When the Fabric Is the Problem
Occasionally the print is fine and the fabric is the weak link. High-elastane sportswear moves further than most inks are formulated to follow, which is why stretch-specific inks and additives exist. Brushed fleece has a raised surface of loose fibres, and a film bonded to fibres that themselves work loose will lift with them. Coated and water-repellent finishes actively resist adhesion. None of these are unprintable, but they all need to be flagged rather than assumed.

What You Can Actually Control
Choose the method for the life the garment will have. A heavy, high-density print looks great on merchandise and is a questionable choice for workwear washed twice a week. Consider embroidery for uniform and workwear, since stitch does not have a film to crack at all. Give people care guidance and keep it simple, because inside out, cool wash, no tumble dryer covers most of what matters. And wash-test one garment from your run before it is handed out, since it is the only test that shows what your team will find out later anyway.
