Screen Print Separations: Why Colour Count Changes Your Quote

Screen printing works by pushing ink through a mesh screen, and each screen carries exactly one colour. So a design with four colours needs four screens, four setups, and four passes over every garment. That is why colour count is the single biggest lever on a screen printing quote, and why it is worth understanding at design stage rather than at quoting stage.
What separation actually is
Separation is splitting your artwork into one layer per ink. A red logo with black text and a white outline separates into three: everything red, everything black, everything white. Each becomes a screen, and they are printed in sequence and registered so they line up.
Clean vector artwork separates easily because the shapes are already defined. A blurry raster image has to be interpreted, which is slower and less exact — one of the practical reasons vector is preferred for this process.
The underbase counts as a colour
On a dark garment, colours need a white layer printed underneath so they stay true instead of sinking into the fabric. That underbase is a screen, a setup and a pass, exactly like any other colour.
So a three-colour design on white is three screens and the same design on black is four. Brands are often surprised by the quote difference between two garment colours, and this is the whole reason.
Spot colour or process
Spot colour printing mixes each ink to a specific reference and prints it as a solid. It gives precise, opaque colour and it is what almost all apparel screen printing uses.
Process printing simulates a full colour range from a small set of inks using halftone dots, which is how photographic imagery is reproduced. It handles gradients and photographs, and it is more technically demanding, less opaque, and generally not what you want for a logo or a graphic with flat areas of colour.
If your design is photographic or full of gradients, the honest answer is usually that DTF is a better process for it than screen printing, and that is a recommendation rather than a limitation.
Designing for fewer colours
- Use the garment as a colour. A design where the shirt itself provides one of the tones needs one fewer screen and often looks more considered.
- Replace a gradient with a flat area or a halftone in a single colour. A one-colour halftone gives tonal variation from one screen.
- Use knockouts rather than overlaps. A shape cut out of another colour needs no additional ink.
- Check whether two near-identical colours in your file are actually distinguishable in print. Designers often have three greys where two would be indistinguishable on fabric.
- Design a two-colour version deliberately rather than treating it as a compromise. Constraint tends to produce stronger graphics.
When screen printing is not the answer
The setup cost is per design and per colour, and it is spread across the run. On 500 pieces it is negligible per garment. On 20 pieces, a six-colour design carries a setup cost that dominates the price.
That is precisely the case DTF exists for — no per-colour setup, full colour, photographic detail. At our 20-piece minimum, a complex multicolour design will usually be quoted as DTF, and a one or two-colour design at higher quantities as screen print. Send the artwork and the quantity together and you will get a recommendation rather than having to guess.
Registration and fine detail
Each screen is aligned independently, so multi-colour designs depend on registration. Very fine lines that rely on two colours meeting exactly are the hardest thing to hold, particularly on stretchy or textured fabric.
If your design has hairline elements where two inks must abut precisely, either build in a small overlap deliberately or reconsider the detail. It is a much better conversation to have before the screens are made.
