Embroidery Digitising: Why the Same Logo Looks Different Everywhere

A logo cannot be sent to an embroidery machine the way it is sent to a printer. It has to be digitised — converted into a stitch file specifying every stitch type, direction, sequence, density and underlay. That conversion is a skilled manual job, and it determines the result far more than the machine does.
What digitising actually decides
- **Stitch type per area.** Satin stitch for smooth borders and lettering, fill stitch for large areas, running stitch for fine lines. Choosing wrongly is immediately visible.
- **Stitch direction.** Thread reflects light directionally, so angle changes how an area reads. Good digitising uses this; poor digitising ignores it and produces flat, dull areas.
- **Density.** Too sparse and the garment shows through. Too dense and the fabric puckers, the thread breaks and the design becomes stiff and heavy.
- **Underlay.** Stitches laid first to stabilise the fabric and give the top stitches a foundation. Skipping underlay is the most common shortcut and the most common cause of a design that looks fine flat and distorts when worn.
- **Sequence.** The order areas are sewn, which affects registration, thread trims and how much the fabric is pulled.
Why the same logo differs between suppliers
Because each has digitised it separately, and those are different files representing different decisions. This surprises buyers who assume a logo is a logo — but two digitisers given the same artwork will produce measurably different stitch files.
It is also why you should ask for your stitch file. If you own the digitised file, you can take it elsewhere and get the same result. If you do not, you are re-digitising every time you change supplier, paying again and getting a different-looking logo.
The fabric changes the file
A file digitised for a stable woven polo will not perform identically on heavy fleece or a stretchy performance knit. Different fabrics need different underlay and density, and stretchy or high-pile fabrics need more compensation.
A good supplier will adjust the file per fabric. This is why the same design can look crisp on a cap and slightly sunken on a fleece — pile fabrics need a topping layer to stop stitches disappearing into the surface.
The small text problem
There is a physical floor on embroidered lettering. A satin stitch needs enough width to be a stitch rather than a knot, which puts the practical minimum for legible embroidered text at roughly 4–5mm cap height depending on the typeface and fabric.
Below that, letters fill in and strokes merge. If your logo has a strapline in small type, the usual answers are to drop the strapline, set it larger, or print rather than embroider that element. A digitiser who accepts 2mm text without comment is not doing you a favour.
What good digitising is worth
It is a one-off cost per design per fabric type, and it is reused on every subsequent order. Cheap digitising produces puckering, thread breaks that slow production, and a logo that looks slightly wrong forever. Since the file is used for years, it is close to the highest-leverage small spend in decorated apparel.
