Custom Base Layers: The Hardest Garment to Decorate Well

Base layers are the most difficult garment in a custom apparel catalogue to decorate well. They are tight, they stretch in every direction, they are almost always polyester, and they sit against skin. Embroidery is wrong for all three reasons, DTG will not work on the fibre, and screen ink cracks on stretch. That usually leaves a small heat-applied mark, sublimation on a made-to-order blank, or no decoration at all.

What a Base Layer Actually Is

A close-fitting knit, typically 150 to 220 GSM, in polyester with a few per cent elastane, built to move moisture off the skin and stay put underneath other layers. Flatlock or bonded seams keep the inside smooth so nothing rubs over a long session. Thermal versions add a brushed inner face that traps warm air. Merino sits at the premium end, warmer when damp and considerably better on odour, and considerably more expensive.

Compression, thermal and wicking are three different intentions. Compression tops are tight by design and rely on the fabric's recovery. Thermals prioritise warmth, lightweight wicking tops prioritise moving sweat, and the tightest garments are the least tolerant of anything applied to the surface.

Why Embroidery Is Almost Always the Wrong Call

Stitches do not stretch. Put a stitched patch onto an elastic garment and you have created a rigid island in a fabric designed to move, so the area around it puckers when the garment is worn and the compression is interrupted at that point. Hooping is its own problem, because clamping a stretch knit distorts it and it does not return to exactly where it started.

There is a comfort issue too, and it matters more than the appearance one. The back of an embroidery is a slightly abrasive mass of thread and backing pressed directly against skin, under a top layer, often under a rucksack strap. People stop wearing base layers that itch.

Screen Print and DTG Do Not Fit Either

Screen ink is designed to sit as a film on the surface. Stretch that film and it cracks unless it has been heavily modified with stretch additives, and even then a compression garment moves further than most inks tolerate. DTG is a cotton-only process, so it is out on a polyester base layer regardless of anything else. That narrows the practical choices to a heat-applied transfer film or sublimation.

Dye Migration Is the Failure Nobody Warns You About

This is the one to know. Polyester is dyed with disperse dyes, and under heat those dyes turn to gas. Press a light-coloured transfer onto a dark polyester base layer and the garment's own dye can migrate up into the design. A crisp white logo on navy or red turns pink, lilac or dirty grey, and it often happens over the following days rather than on the press, so a run can be inspected, boxed and shipped before anyone sees it.

It is normal polyester behaviour rather than a fault, and it is managed with low-temperature films, a blocking layer, and a test press on the actual garment colour before the run. If you are ordering a light mark on a dark technical fabric, insist on that test.

When Sublimation Is the Right Answer

Sublimation puts dye into the fibre rather than a layer onto it, so there is no film, no hand feel, no crack point and no effect on stretch or breathability. For a full-colour or all-over design on a base layer, it is the only method that genuinely belongs there.

The limits are real though. It works on polyester only, and only on white or light bases, because you are adding colour rather than covering it. It is a made-to-order route where the garment is printed and constructed for your design, not a way to decorate a stock black base layer sitting on a shelf. That means longer lead times and a different planning conversation, nearer 15-20 working days from artwork approval for sublimation and complex work.

Placement That Does Not Chafe

If you are applying a mark, choose the position with the wearer in mind rather than the mockup.

  • Keep it small. On a base layer, a mark 50 to 70mm wide is plenty and anything larger fights the stretch.
  • Avoid the shoulder blades and the tops of the shoulders, which is where a rucksack or a kit bag strap sits.
  • Avoid the centre chest on a compression top, because that is where the fabric stretches hardest over the ribcage.
  • The upper chest, the hem and the lower sleeve all move less and are the kindest positions available.
  • Use a thin, stretchable polyurethane film rather than a thick heavy transfer, so the mark moves with the fabric.

How to Brief a Base Layer Order

Say what the garment is made of, what colour it is, and whether the mark is lighter than the garment. Those three facts determine everything. If the answer is a light mark on a dark polyester, expect a conversation about dye migration and a test press. If you want full-colour graphics, expect to be pointed towards sublimation and a light base.
