Cutting Apparel Returns With Better Fit Guidance

Fit is the reason clothing comes back. Not colour, not quality, not delivery time — fit. Every returned garment costs you the outbound shipping, the return shipping, the handling, and often the customer. It is worth attacking properly, and the highest-value fixes are unglamorous.

Fix the size chart before anything else

Most size charts on small brand stores are copied from a blank supplier’s catalogue and never checked against the garment that actually shipped. If your chart says a medium has a 52cm chest and the garment measures 55cm, no recommendation engine will save you — you are giving people accurate advice about a different product.

Measure the garments you are actually selling. Lay one of each size flat, measure chest, length, sleeve and shoulder, and publish those numbers. It takes an afternoon once per style.

Publish garment measurements, not body measurements

A chart that says "Medium: chest 96–101cm" is describing a body and leaving the customer to guess how much room the garment adds. A chart that says "Medium: garment measures 55cm pit to pit, 71cm length" describes the object, and anyone can compare it to a hoodie they already own and like.

That comparison — against a garment they already own — is the single most reliable sizing method there is, and it only works if you publish garment measurements.

Say how it fits, in words

  • **Name the cut.** Relaxed, boxy, oversized, regular, slim. These mean something to shoppers.
  • **Say what to do about it.** "Fits oversized — take one size down for a regular fit" prevents more returns than any chart.
  • **Note the fabric behaviour.** Heavy fleece has almost no stretch and will feel tighter than a jersey of the same measurement.
  • **Mention shrinkage honestly.** Cotton shrinks. Saying so, and saying how much, sets expectations that survive the first wash.

Where size recommendation tools help

Recommendation tools work by comparing a shopper to others who bought and kept the same item. They are genuinely effective — but they need volume to learn from, which means they help an established catalogue more than a first drop.

They also inherit your data quality. A tool built on top of an inaccurate size chart confidently recommends the wrong size. Fix the measurements first; the tool amplifies whatever it is given.

The manufacturing side of the problem

Consistency between runs matters as much as accuracy within one. If your medium is 55cm this season and 57cm next season because the run was cut from a different pattern, your repeat customers order their usual size and return it — and those are the customers you can least afford to lose.
