Designing Merch for a Second Life, Not a Landfill

Circularity gets discussed as a recycling problem, which puts it at the end of the process where almost nothing can be changed. Nearly every decision that determines whether a garment can be repaired, resold or recycled is made before it is manufactured, by someone choosing a fabric and a print method.
Fibre blends are the main obstacle
Textile-to-textile recycling works reasonably well on single-fibre material and badly on blends, because separating cotton from polyester at scale is difficult and expensive. A 50/50 poly-cotton hoodie is comfortable, cheap and durable, and it is also close to unrecyclable in current infrastructure.
This is a genuine trade-off rather than a simple answer. Blends resist shrinkage, hold shape and cost less. If you choose one, choose it knowingly rather than by default, and consider whether a heavier single-fibre fabric would serve the same purpose.
Decoration decides more than people expect
- **Thick plastisol prints** are effectively a plastic sheet bonded to the fabric. Durable, and a problem for both recycling and comfort at large coverage.
- **Water-based and discharge prints** sit in the fibre rather than on it. Softer, and far less of a contaminant at end of life.
- **Embroidery** with polyester thread on a cotton garment introduces a second fibre, though in small quantity.
- **Large all-over prints** maximise the contamination problem. A smaller, well-placed print is usually the better decision on every axis including how it looks.
Trims are small and disproportionately awkward
Metal eyelets, mixed-material zips, rubberised drawcord ends and heavy woven labels all have to be removed before recycling, which is manual work and therefore often not done. Fewer trims, and trims in the same material family as the garment, make a real difference for very little cost.
Durability is the underrated lever
A garment worn for five years instead of one has a quarter of the impact per wear, without any recycling infrastructure being involved. Nothing else in this article comes close to that effect, and it is entirely within your control.
- 1**Fabric weight.** Heavier knits resist pilling and hold shape. This is the single biggest determinant of how long a hoodie stays wearable.
- 2**Seam construction.** Twin-needle and taped seams outlast single-stitch.
- 3**Ribbing quality.** Cuffs and hems going baggy is what makes a sweatshirt look old, more than the body fabric wearing out.
- 4**Print method matched to use.** A print that cracks after ten washes ends the garment’s life even though the garment is fine.
Design for the second owner
Merch has an unusual problem: heavy branding limits resale. A garment covered in a company logo has one plausible owner. A well-made garment with a discreet mark can be worn by anyone, which is why it stays in use.
For corporate and event apparel this is worth taking seriously. A small embroidered mark on a good blank produces something staff actually keep and wear, which serves the brand better than a large front print that goes in a drawer. Dating the garment with an event year guarantees it becomes obsolete on a fixed date.
What to specify
Single fibre where you can live with it, decent weight, water-based print where the design allows, minimal trims, discreet branding, and quantities you will actually use. None of that costs much more, and most of it produces a garment people prefer.
